Most problems with thermal transfer overprinting get blamed on the printer. In practice, a good proportion of them are substrate problems that only show up once the material changes.
A thermal transfer overprinter (TTO) that runs cleanly on a paper-faced label can behave very differently on a metalised film. Ribbon adhesion changes. Print contrast drops. A code that scanned first time on Monday needs two passes by Friday, and nobody has touched the machine.
Therefore, if you run more than one pack format on a line, this is worth understanding before you specify anything.

What actually changes between materials
Surface energy. Films differ in how readily ink transfers and bonds. A material with low surface energy resists the ribbon, and it shows up as patchy or light print rather than as an obvious fault you can point at.
Heat tolerance. Thin films distort under a printhead running hot enough to transfer cleanly. Get the balance wrong and you either scorch the web or under-print the code. Neither is obvious until you are already running.
Surface texture. Seal wrappers, produce bags and decorative labels are not flat the way a paper label is. Textured, gusseted or loosely filled packs need consistent printhead pressure to avoid dropouts across the code, and a soft pack gives the printhead nothing firm to work against.
Barrier coatings. High barrier films are engineered to resist the transfer of exactly the sort of thing you are trying to print onto them. That is the point of them.

Look at what a coder is actually asked to do across a typical week.
Paper pouches

An absorbent, uncoated surface carrying a best before date, batch code and barcode. Because ink behaves differently on paper than on film, the barcode still has to hold its bar widths well enough to scan at the till.
Flow-wrapped chilled packs

A use by date and 2D code on film that will meet condensation and handling before anyone reads it. Legibility has to survive the cold chain, not just the printhead.
Flexible produce bags

Here the pack is soft and uneven, with no flat surface to print against. Even so, it carries a best before, country of origin and a 2D code, all in a small print area.

Markem-Imaje publishes tested substrate data for the X65 rather than general compatibility claims. The verified list covers the formats Irish manufacturers actually run:
- Food – sachets, seal wrappers, seal bags
- Pharma – high barrier films, metalised labels
- Beverage – decorative labels, pouches
- Confectionery – seal wrappers, pouches
In short, the distinction matters more than it looks. “Prints on film” is a marketing claim. Tested performance on a seal wrapper at line speed is a specification, and only one of those is any use to you when a line is running.
The question worth asking before you commit
Not “will it print on my packaging?” Almost anything will print on almost anything, once, under supervision, on a demo bench.
Ask instead what happens on a changeover.
When the same line moves from a paper label to a metalised film, does the machine need recalibrating? Does someone have to dial in ribbon settings by eye? A TTO that needs adjusting every time the format switches costs you time on every single run, and that cost compounds across a year in a way the purchase price never shows.
If your line runs mixed formats, that is the number worth working out before the next capex conversation. It is usually larger than the difference between quotes.
Where older thermal transfer overprinting equipment struggles
An ageing TTO tends to fail on the same three points.
- Ribbon economy. Older drive mechanisms burn through ribbon, and the cost lands on every roll rather than once at purchase.
- Consistency across formats. Print settings that suit one substrate drift on another, and operators end up compensating manually.
- Spares availability. When parts go end-of-life, a small fault becomes a long wait, and often a replacement anyway.

Where to start
If you are running an ageing TTO across mixed substrates, a short line review will tell you whether the machine or the material is the limiting factor. It usually takes about fifteen minutes to establish which.
